I tried to remove my pulley with a pulley puller but there wasn't enough clearance to make it grab. Then I tried various pry bars, but they apply pressure to the grooves, and I didn't want to break my old pulley. Guess I'll leave this part to the professionals

You're seriously going to pay someone to do this? Use a torch to heat it up and it will slide off.

mine got damaged when the shop used a puller to remove to pulley, i hope you havent damaged the main seal..... good luck..... it really is a delicate item.

the square key is kind of laying at an angle, giving it a lot more friction. I'll try a torch

I tried to work it when the engine was hot, and still no go with arm pulling. I think the majority of the friction is coming from the key being stuck at an angle. Any suggestions?

Possibly drill the key stock out or try an easy out.
Run the easy out in until it binds and while holding the snout of the pulley try rotating what's left of the key stock back until it's square to the key way. It looks like that key stock is too small for the key way It should not have rotated like that. GL Dave

"Tom, one of two ways either one will work.. you can heat it up with a small propane torch, do this by going in a circular motion around the outside edge of the blower pulley.. the pulley will start to sweat when that dries up the pulley should slide off. The second way is to just use a pulley puller to get it off. What is happening there usually occurs if one the pulley bolt was loose or the key is too small for the hole."

Did some regular maintenance: replaced the windshield weather strip, put instructions in the DIY subforum http://www.zpost.com/forums/showthread.php?t=887578
Replaced the 1 year old hydraulic tensioner. Very proud that I did it myself actually. There is noticeably less slack now. Will test for boost differences. I'll go post a DIY http://www.zpost.com/forums/showthre...8#post14645768 I'm attaching a pic of the bracket I made to hold the lower intercooler pipe, as per someone's request

wow. My oil filter housing needs to be replaced again. the long bolt that hold the hydraulic belt tensioner, broke off a chunk where it screws in... wow..
this is on a new hydraulic belt tensioner and on a stock pulley

I dunno man. the replacement unit I bought was a used one, I'll be buying a new one this time. The piece that keeps breaking off is so thin, I'm asking VAC motorsports if they ever re-inforced it.
