Ive worked with polycarb as a design engineer.

Chances are the piece would have to be thermoformed in order for it to look or fit at all. Its not as easy as laying up a composite into a mold.
For a piece this big the thermoforming die could easily cost $30,000+
Actually getting a 'former to make them in sets of 10 or less might end up costing more than a few grand apiece.... and there aren't many small run 'formers because the machine is about as big as a dump truck and fairly expensive.
Combine that with the fact that it would have to be pretty thick, and polycarb would probably oxidize and become brittle...
Working with plastics in this scale is hard. I'd say give up the dream!
